Correlation of Axle Build Parameters to End-of-Line NVH Test Performance Part II: Multivariate Regression Analysis

The second part of a detailed examination of multivariate correlation of several axle assembly and component parameters to the assembly NVH performance (vibration) measured at the end of the assembly process is presented focusing on the multivariate linear regression analysis. The study is based on test results and measurements acquired from multiple axle assemblies built with the same hypoid gearset, thus effectively eliminating the affect of gearset variation on the test result. Several major components within the axle are considered including the differential housing (that controls wheel differentiation during turns), the axle housing, and several assembly parameters. Details of the multivariate regression include formulation of the linear regression model, model refinements through analysis of subsets of the variables, tests of significance and residual analysis.

Forming Limit Measurement Using a Multi-Sensor Digital Image Correlation System

A multi-sensor Digital Image Correlation (DIC) system is employed to measure the deformation of metal specimens during tensile tests. The multi-sensor DIC system is capable of providing high quality contour and deformation data of a 3D object. Methodology and advantages of the multi-sensor DIC system is introduced. Tests have been done on steel and aluminum specimens to prove the performance of the system. With the help of the multi-sensor DIC system, we proposed our approaches to determine the forming limit based on shape change around the necking area instead of calculate the FLD based on the in-plane strains. With the employed system, all measurements are done post-deformation, no testing controlling mechanism, such as load force control or touching control, is required. The extracted data is analyzed and the result shows a possibility that we may be able to improve current technique for Forming Limit Diagram (FLD) measurement.

Austempering Process for Carburized Low Alloy Steels

There is a continual need to apply heat treatment processes in innovative ways to optimize material performance. One such application studied in this research is carburizing followed by austempering of low carbon alloy steels, AISI 8620, AISI 8822 and AISI 4320, to produce components with high strength and toughness. This heat treatment process was applied in two steps; first, carburization of the surface of the parts, second, the samples were quenched from austenitic temperature at a rate fast enough to avoid the formation of ferrite or pearlite and then held at a temperature just above the martensite starting temperature to partially or fully form bainite. Any austenite which was not transformed during austempering, upon further cooling formed martensite or was present as retained austenite.

Correlation of Explicit Finite Element Road Load Calculations for Vehicle Durability Simulations

Durability of automotive structures is a primary engineering consideration that is evaluated during a vehicle's design and development. In addition, it is a basic expectation of consumers, who demand ever-increasing levels of quality and dependability. Automakers have developed corporate requirements for vehicle system durability which must be met before a products is delivered to the customer. To provide early predictions of vehicle durability, prior to the construction and testing of prototypes, it is necessary to predict the forces generated in the vehicle structure due to road inputs. This paper describes an application of the “virtual proving ground” approach for vehicle durability load prediction for a vehicle on proving ground road surfaces. Correlation of the results of such a series of simulations will be described, and the modeling and simulation requirements to provide accurate simulations will be presented.

Multi-variable Effects of Fastening Parameters on Stress Development at Bolt Threads

Factorial analyses of stress concentrations at the bolt thread root based on finite element models are presented in this paper. A full bolted joint including a bolt, a nut, and fastened members were modeled using solid elements. Bolt and bolt threads were meshed in detail in 3-dimensional mode, with their interaction being only the direct load transfer between the bolt and nut. Statistical design of experiments was conducted to identify the factors and two-factor interactions, which may have impact on the stress concentration at the bolt thread root.

Cycle-Averaged Heat Flux Measurements in a Straight-Pipe Extension of the Exhaust Port of an SI Engine

This paper presents an experimental study of the cycle-averaged, local surface heat transfer, from the exhaust gases to a straight pipe extension of the exhaust port of a four-cylinder spark-ignition (SI) engine, over a wide range of engine operating conditions, from 1000 rpm, light load, through 4000 rpm, full load. The local steady-state heat flux was well correlated by a Nusselt-Reynolds number relationship that included entrance effects. These effects were found to be the major contributor to the local heat transfer augmentation. The Convective Augmentation Factor (CAF), which is defined as the ratio of the measured heat flux to the corresponding heat flux for fully-developed turbulent pipe flow, was found to decrease with increasing Reynolds number and increasing axial distance from the entrance of the test section.

Study on Frictional Behavior of AA 6XXX with Three Lube Conditions in Sheet Metal Forming

Light-weighting vehicles cause an increase in Aluminum Alloy stamping processes in the Automotive Industry. Surface finish and lubricants of aluminum alloy (AA) sheet play an important role in the deep drawing processes as they can affect the friction condition between the die and the sheet. This paper aims to develop a reliable and practical laboratory test method to experimentally investigate the influence of surface finish, lubricant conditions, draw-bead clearances and pulling speed on the frictional sliding behavior of AA 6XXX sheet metal. A new double-beads draw-bead-simulator (DBS) system was used to conduct the simulated test to determine the frictional behavior of an aluminium alloy with three surface lubricant conditions: mill finish (MF) with oil lube, electric discharge texture (EDT) finish with oil lube and mill finish (MF) with dry lube (DL).

Sensitivity Study of Probit and Two-Point Fatigue Testing Methods

Fatigue strength mean and standard deviation may be estimated by the Probit and 2-Point test methods. In this paper, methodologies for conducting the tests are developed and results from Monte Carlo simulation are presented. The results are compared with those from concurrent testing with the staircase method. While the Probit and 2-Point methods are intuitively attractive, their results are significantly different from those from the staircase method. The latter remains the best of the three.

Determination of Whole Field Residual Strain Measurement Using 3D-DSPI and Incremental Hole Drilling

An experimental setup utilizing 3D-Digital Speckle Pattern Interferometry (DSPI) 1,2 and Incremental hole drilling is being applied for the non-contact, fast and accurate determination of residual strain as a function of depth. From the measured phase maps using the DSPI technique we can determine the surface deformations in a whole field area around a drilled hole and thus relate these released strains to the residual strains existing in the material. Incremental hole drilling3,4 has been coupled with residual stress measurement to provide a means to estimate the residual stresses as a function of depth. Unlike the traditional holography with a manualevaluation5 in this case the system can quantitatively determine the deformation data in x, y and z directions for various depth increments and thus finally provides us with the residual strains as a function of depth.

Measurement of Thermal Residual Strain Induced During the Hardening of a Sheet Metal and Reinforced Composite by Digital Shearography

Shearography is an interferometric, non-contact and full field method for direct measurement of first derivatives of deformation (strain). It is relatively insensitive to environmental disturbances and has been proven to be a practical measuring tool for nondestructive testing and evaluation (NDT/NDE). In this paper it has been employed to study the thermal residual strains produced during the reinforcement of a composite to a sheet metal. The reinforced composite is used as an additive to provide extra strength to the sheet metal. The reinforcement process involves gradual heating of the glued composite to a temperature of around 175°C - 180°C and then allowing it cool down to room temperature. During the heating process both the composite and the sheet metal are strained, but during the cooling process some amount of strain is left behind in the sheet metal and it has a key role to play when the product is used for critical parts in automobile and aircraft industries.

A Rigid Shearographic Endosscopic for Applications

Shearography has been proved to be highly effective for nondestructive testing (NDT), especially for NDT of composite materials used in the automotive and aerospace engineering. While its application in material testing and material research has already achieved more and more acceptance in research and industry, its applications are mainly limited to the inspection and testing of an object surface which can directly be observed by a shearographic camera. If the reflected light of the surface, which has to be examined, can’t reach the shearographic camera there is still no inspection possible. This paper presents the development of a rigid shearographic endoscope. The development enabled shearographic inspection on both external and internal surfaces of objects.

Non-Destructive Evaluation of Spot Weld Using Digital Shearography

Spot Welding is now widely used in the fabrication of sheet metals, mainly due to the cost and time considerations. Spot welds are found in nearly all products where sheet metal is joined. Examples range from a single metal toolbox to nearly 10,000 spot welds found in a typical passenger car. Obviously the quality of the spot weld has a direct impact on the quality of the product. The problem of estimating the spot-weld quality is an important component in quality control. If the weld nuggets are improperly or incompletely formed, or the area surrounding the nugget is smaller than required, the structural integrity of the entire part may be uncertain. Furthermore these inconsistencies are usually internal and are seldom visible to Optical Inspection. This study is focused on the non-destructive evaluation of the spot welds using “Digital Shearography”.

Fatigue Endurance Limit of Fasteners in Automotive Application

Fasteners, commonly used in automotive industry, play an important role in the safety and reliability of the vehicle structural system. In practical application, bolted joints would never undergo fully reversed loading; there always will be positive mean stress on bolt. The mean stress has little influence on the fatigue life if the maximum stress is lower than a threshold which is near the yield stress of the bolt. However, when the sum of the mean stress and the stress amplitude exceeds the threshold, the endurance limit stress amplitude decreases fast as the mean stress increases. The purpose of this paper is to research the fatigue endurance limit of a fastener and establish the threshold for safe design in automotive application. In order to obtain the fatigue endurance limit at different mean stress levels, various mechanical tests were performed on M12x1.75 and M16x1.5 Class 10.9 fasteners using MTS test systems.

Low Friction Coating for High Temperature Bolted Joints in IC Engines

The IC engine still plays an important role in global markets, although electrified vehicles are highly demanded in some markets. Emission requirements for stoichiometric operation are challenging. This requires the bolted joints for turbo, EGR (Exhaust Gas Recirculation) and exhaust manifold to work under much higher temperature than before. How to avoid fastener breakage due to bolt bending caused by cyclic changes of the thermal conditions in engines is a big challenge. The temperatures of the components in the exhaust, EGR (Exhaust Gas Recirculation) and turbo systems change from ambient temperature to about 800 ~ 1000 °C when engines run at peak power with wide-open throttle. The temperature change induces catastrophic cyclic bending and axial strain to the fasteners. This research describes a method to reduce the cyclic bending displacement in the fasteners using a low friction washer.

Human Body Orientation from 2D Images

This work presents a method to estimate the human body orientation using 2D images from a person view; the challenge comes from the variety of human body poses and appearances. The method utilizes OpenPose neural network as a human pose detector module and depth sensing module. The modules work together to extract the body orientation from 2D stereo images. OpenPose is proven to be efficient in detecting human body joints, defined by COCO dataset, OpenPose can detect the visible body joints without being affected by backgrounds or other challenging factors. Adding the depth data for each point can produce rich information to the process of 3D construction for the detected humans. This 3D point’s setup can tell more about the body orientation and walking direction for example. The depth module used in this work is the ZED camera stereo system which uses CUDA for high performance depth computation.

A Model for Crank-Angle-Resolved Engine Cylinder Pressure Estimation

Real-time measurement or estimation of crank-angle-resolved engine cylinder pressure may become commonplace in the next generation of engine controllers to optimize spark, valve timing, or compression ratio. Toward the development of a real-time cylinder pressure estimator, this work presents a crank-angle-resolved engine cylinder pressure estimation model that could accept inputs such as speed, manifold pressure and throttle position, and deliver crank-angle resolved cylinder pressure in real-time, at engine speeds covering the useful operating range of most engines. The model was validated by comparing simulated cylinder pressure with thirteen sets of cylinder pressure data, from two different commercial engines from two different OEMs. Estimated pressures were compared against the actual measured pressure traces. The average relative error is about 3% while the maximum relative error is 5%. Both can be improved with further tuning.

Experimental Validation and Optimization of Computational Methods for High Pressure Fuel Pipe Brazed Joints

A V-engine high pressure fuel pipe have experienced several failures during dyno engine validations at brazed joints due to combination of static and dynamic engine loads. The braze fillet experience high local stress concentration with large gradients and it was critical to capture strain contour at this spot to properly understand the failure. Strain gauges was used to measure strain but was incapable of capturing the braze fillet due to the small fillet radius and lack of real estate to install the gauge (braze fillet radius ~ 0.10 mm). A whole field optical experiment method Digital Image Correlation was utilized to successfully captured strain contour at area of interest and results fed back to computational model.

A FEM Model to Predict Pressure Loading Cycle for Hydroforming Processes

Tubular hydroforming is a novel process that has recently gained much attention due to its cost-effective application in the automotive industry. Hydroformed automotive parts have high strength to weight ratio and have good repeatability with high dimensional accuracy. At this time, there is little experience in modeling the hydroforming process to better understand its application and researchers have tried using stamping simulation software to analyze the process. Unlike conventional sheet stamping which is a displacement driven process, tubular hydroforming is a force driven process and its success is governed by the nature of internal pressurization. Hence, a new three-dimensional finite element model using a computationally efficient 6-noded shell element has been developed. A simple pressure prediction model has been developed and integrated into the formulation for effective control of the process.

Measurement of Fluid Bulk Modulus Using Impedance of Hydraulic Circuits

Certain properties of fluid change with pressure, temperature and other operating system conditions. In automotive hydraulic systems driven by pumps, air usually enters the system as dissolved matter or very small bubbles. Such air will change certain properties of the fluid like the density, bulk modulus and viscosity. Measuring these properties for evaluating system performance in real operating conditions is one of the big challenges that face engineers. In this paper, the bulk modulus of certain power steering fluids is measured using standard impedance and flow ripple tests for pumps. The effects of pressure, temperature and speed on the bulk modulus are studied thoroughly.
